I’m really looking forward to this build. I have most parts ready, including 6m of 25mm stainless steel tube with a wall thickness of 1.5mm.
I am still unsure about the build size though. I’d like to go a bit bigger. Is the recommended usable size of 350 x 350mm for beginners still valid with the stainless steel tubes? Am I likely to run into problems if I do something like 420 x 600mm and 100mm z-axis?

It depends on your definition of “problems”. 
The larger you go the more flex is inherent in the build. So if you’re doing some work that doesn’t need a lot of accuracy and you are moving slow enough it will work just fine. If you need tight accuracy (like for really good inlays) or want to move that router around really fast you will want to make your machine smaller. Since you have the nice, but expensive, tubing, why not cut it for the larger size, but mount it for smaller, until you get comfortable enough with your CAM to gradually increase the size?
